  • The use of plastics in railway vehicles has represented the state of the art for a number of years now. In component production for this field, too, 3D printing is becoming increasingly important, with 3D printed plastics being put to use on both the outside and inside of railway vehicles. Apart from its use in new vehicles, additive manufacturing is also displaying its strengths in the production of spare parts. The required components can be produced cost-effectively in small and medium-size quantities and, in some cases, the reacquisition of parts only becomes possible at all through 3D printing.

Components in railway vehicles are subject to special requirements in terms of their fire characteristics. In Europe the applicable standard is EN 45545, which contains various tests that simulate the behavior of materials in the event of a fire. Among the parameters determined are smoke density and oxygen index. Depending on the field of application, the requirements here are higher than even the strict demands of the aviation industry. Classification is based on hazard levels (HL1 – HL3) as well as applications and requirements (R classes).

The LUVOCOM 3F product series currently offers three products based on the polymers PEI, PPS and PA that have been tested and classified. The test specimens are manufactured in the FFF procedure. Tests are carried for smoke density (DIN ISO EN 5659-2) and oxygen index (DIN ISO EN 4589-2). The products LUVOCOM 3F PEI 50236 GY, LUVOCOM 3F PPS CF 9938 BK and LUVOCOM 3F PAHT KK 50056 BK FR meet R22 and R23 in HL 1, HL 2 and HL3 and are thus suitable for a broad range of applications. PEI 50236 GY has a grey pigmentation to meet the industry demand, which obviates the need for a subsequent coating with colored paint.

All three products additionally comply with UL94 V0 above a wall thickness of 0.4 mm with 3D-printed test specimens.

  • LUVOCOM 3F PAHT® is a high-temperature polyamide product line specially designed for extrusion-based 3D printing such as FFF. It has enhanced printability and a similar mechanical performance to a PA6 but exhibits lower water absorption and higher temperature resistance.

Within this product line, the new LUVOCOM 3F PAHT® KK 50056 BK FR is a flame-retardant material that offers outstanding properties. It has ceramic fillers to increase its thermal stability without causing any processing issues, from filament production to part printing. With its employed halogen free flame-retardant package, UL-94 V0 is achieved on printed parts at thicknesses ≥0.4mm. An Ultimaker S5 coupled with a CC 0.6 print core was used as the printer. Printing profiles are available on the CURA Marketplace for the Ultimaker S5 and they will soon be available for the Ultimaker S3 as well. The material and filament also run on other systems.

Being an electrical insulator, this material is an ideal candidate for the E&E market and all other applications where flame retardancy is important. As is the case with all other LUVOCOM 3F products, no heated chamber is required during printing, and no warping is observed. It is compatible with HIPS and PVOH support materials.

  • Commissioned by the LEHVOSS Group and Ultimaker, TÜV SÜD has certified the 3D printing process using the combination of LUVOCOM® 3F Filament and Ultimaker printer. This comprised the material properties, production of the test specimen – including the dimensional tolerances, the manufacture of the filament and the printing process. In addition, the emissions were measured during the printing process.

The printing process meets the requirements drawn up by TÜV SÜD in all aspects. The test specification “Reproducible 3DP construction process” makes reference to existing and emerging 3D printing standards. As a result, the LUVOCOM 3F Filament PAHT® 9825 NT under test, an unreinforced high-performance polyamide, and the Ultimaker S5 Pro Bundle are the world’s first system certified by TÜV SÜD in the field of fused filament fabrication (FFF).

On the basis of its range of more than 30 materials for FFF to date, the LEHVOSS Group is supplying four materials as its own filament. Work is underway on the certification of all four filament variants. The focus here is on the development, production and distribution of materials that can be marketed in filament form by well-known established manufacturers under their own brand names.

“This is an important step for the industrialization and scalability of FFF. The certified system increases reliability in parts production and is intended to accelerate the use of 3D printing to put it on a par with already established production processes such as injection molding”, says Dr Thiago Medeiros Araujo, Business Development LUVOCOM 3F. “We are proud to be the world’s first supplier of filaments with this certification.”

“We are thrilled to receive this certification from TÜV SÜD and look forward to our continued work with the LEHVOSS Group,” said Jos Burger, CEO at Ultimaker. “This certification proves that parts produced with the Ultimaker S5 Pro Bundle and the LUVOCOM 3F PAHT® 9825 NT are done in an accurate and reproducible way. By many of our customers this is considered very important and often even a prerequisite for the implementation of FFF 3D printing with engineering materials in advanced applications. We are excited to confirm that our customers have access to such a superior production process.”

“Certification of the reproducible 3DP construction process is a crucial milestone on the way to competitive production by means of 3D printers. The test specification with the underlying standards helps all market players to recognize the difference between 3D printing for manufacturing prototypes and 3D printing for production purposes. The certified reproducible printing process primarily helps users to reduce their costs of technology integration. Minimizing the costs of integration for production purposes creates a greater willingness to integrate and more trust. We hope that many applications and industries will benefit from the reliable, high-quality implementation with cost transparency that it will permit”, says Gregor Reischle, Head of Additive Manufacturing at TÜV SÜD.

“Many of our industrial customers wish to further establish and scale up additive manufacturing. The intention here is that the benefits in costs and efficiency should not only be exploited in the typical fields of application, such as rapid prototyping or rapid tooling. Above all, production of small series and spare parts is becoming increasingly more relevant so that the guarantee of high accuracy and replicability of the components is a decisive factor for an optimum production process. Consequently, we are all the more pleased that the FFF system certified by TÜV SÜD will enable us to offer our clients a solution that documents the reproducibility and traceability of the product quality and thus opens many additional areas of use”, comments Athanassios Kotrotsios, Managing Director of IGO3D GmbH, one the leading companies in the distribution of 3D printers and accessories.

  • The market for professional respiratory masks has been emptied by the Covid-19 pandemic and remains so. This is resulting in some very creative solutions; masks for the weekly farmers’ market are been sewn together at home from old T-shirts. In order to maintain production in industry, however, more professional solutions are required – suitable for implementation at short notice now that industry is resuming production.

The 3D-printing experts at LMD Innovation GmbH have developed professional respiratory masks for the planned FFP2 and FFP3 protective ratings within a week. The laser sintering material LUVOSINT® TPU from the LEHVOSS Group has been used for this application and is an elastic thermoplastic polyurethane powder. The result is a mask that clings perfectly to the face and therefore seals tightly and securely. Filter inserts can be varied as required. One special feature of this design is that the entire mask can be cleaned in the dishwasher. This avoids waste and ensures that it can be reused safely. Users are able to breathe in and out calmly through the FDA-certified product and can obtain and insert filter pads as they wish.

“Components printed from LUVOSINT TPU are elastic and at the same highly resilient. It was the only laser sintering material that met the raft of requirements with which we were confronted”, said project manager Sven Rüssmann of LMD. In addition to the masks in standardized sizes, 3D printing offers additional, practically free-of-charge opportunities for individualization. Users can scan their face using a simple smartphone app. LMD then produces the mask to fit exactly. An important and essential step in achieving a perfect result with a maximum level of protection and sealing.
